I have a potential job coming up where there is some 2x2 steel trunking that is completely overfilled and the lid is missing from various points.

I need to add more cables on this run too ideally. Are there any clever products/methods out there to increase the size of this trunking to say 4x4 - without removing it, which would be incredibly disruptive and time consuming.

I don't know of anything to increase the size of trunking besides just fitting another trunking along side it.
It may be prudent not to touch the existing wires as you may end up having lots of fun testing all these circuits afterwards, if something goes wrong with any of the circuits after you have moved them. All depends on the condition of the install and how many circuits.
 
Personally wouldn’t touch the existing set up. Run your new circuits in a second section of trunking and only sign off on what you have installed...

do not adopt or alter anything existing unless you are charging them to do so

Other than replacing it I don't know of anything that would enlarge or extend it and if there was it would probably be just as disruptive as replacing it
 
Thought as much. I’ll have a rethink.

They want it making safe/the lid fitting so maybe I’ll run some more trunking and move a few cables into that if possible.

Seems they’re happy to pay whatever so I’ll put in a provisional sum that covers it to be done properly.
