Hi Everyone,
Just joined because I'm was searching for why my hot water heater switch had melted connections in it and came upon this site. Already found some good advice and reasons why it happens, thanks to all for the helpful answers. I'm going to change out the box with a two pole 20A fused, just hope my hot water heater comes back to life. My old box was two pole but not fused and a breaker on the main box.

probably the switch has been run at close to rated current for a long time, terminals slacken over time causing arcing which ends up destroying the switch. a new switch of appropriare rating shoukld cure problem.
